Have you load tested the grounds at the DLC, I had the same experience and the ground wires on top of the valve cover were loose after engine replacement on a 1.7. Mine had "ground" at the DLC, (I think pin 4 or 5)(not 100% sure) but had about a 5V drop. It wa... Login to read more.
